The N20 engine (fitted to 420i models built before 2016) uses plastic timing chain guides that become brittle from heat cycling. The material degrades over time, causing the guides to crack and break apart. This allows chain slack, producing a distinctive rattling noise on cold start lasting 1-30 seconds. Typically appears between 60,000-120,000 km, though some cars fail earlier. BMW revised the guides in later production runs (from approximately 2014/2015), but the risk remains on all N20-powered cars. If the chain jumps teeth or snaps, piston-to-valve contact causes catastrophic engine damage requiring a full rebuild or replacement at €3,500-4,000+. Independent specialist replacement of chain, guides, tensioner, and sprockets costs approximately €1,500-2,500 at an independent shop. BMW dealer pricing runs €2,500-4,000. BMW issued a warranty extension to 7 years/120,000 km on N20 timing chain components, but most cars are now outside this coverage. Prevention: use quality 5W-30 oil and change at 15,000 km intervals, not BMW's extended long-life schedule.

One of the most common issues on both the N20 and B48 engines. The rubber gasket hardens and shrinks from heat cycling, typically beginning to seep between 60,000 and 100,000 km. On the N20, oil drips down the engine block toward the exhaust manifold, creating a burning smell. On the B48, the oil filter housing itself can crack (particularly between 80,000-120,000 km), which is a more serious failure requiring housing replacement rather than just a gasket. Access is awkward as the intake manifold must be partially removed to reach the rear bolts. Independent repair costs €400-600 including 2-3 hours of labour. BMW dealer charges are typically €600-800. Often combined with valve cover gasket replacement to save on overlapping labour.

BMW's electric water pump is a well-documented weak point across all F-series four-cylinder engines. The pump typically fails between 80,000 and 130,000 km, often without prior symptoms. When it fails, coolant circulation stops and the engine overheats rapidly. The thermostat housing is usually replaced at the same time as both components are in the same area and share similar lifespans. Parts cost approximately €350-500 for pump and thermostat combined, with 2-3 hours of labour. Total cost at an independent shop is €600-900, while BMW dealers charge €900-1,200. Some owners replace these preventively at 100,000 km as a precaution.

The valve cover gasket is another heat-sensitive rubber seal that degrades over time. Typically begins leaking between 80,000 and 120,000 km. Oil seeps from the top of the engine and runs down the block, often reaching the exhaust manifold. On the N20, the valve cover is integrated with the PCV system, so the entire valve cover assembly may need replacement rather than just the gasket if PCV components have also failed. Independent repair cost is €350-500, while BMW dealers charge €500-700. This repair is commonly combined with the oil filter housing gasket to save on labour.

The turbocharger wastegate flapper arm and bushing can develop play over time, producing an annoying metallic rattle at idle and low RPM. This is more of a nuisance than a safety concern in early stages, but can worsen. A repair kit for the wastegate flapper costs approximately €100-200 and can be fitted without removing the turbo, though it requires welding. If the turbo internals are also compromised (oil seal leaks, shaft play), a full turbo replacement is needed at €1,500-2,500 at an independent shop. The high-pressure fuel pump was a notorious failure point on earlier BMW turbo engines (N54/N55), and while the N20 version is improved, failures still occur. Symptoms include long cranking on start-up, hesitation under acceleration, and in severe cases, complete stalling. Typically occurs between 80,000-150,000 km. The pump is mechanically driven by the camshaft, so a failing pump can also introduce metal debris. Replacement cost is €600-900 at an independent shop and €900-1,200 at a BMW dealer. The B48 engine has a more reliable HPFP design with fewer reported failures.

Specific to B48-equipped 420i models (2016 onwards). The plastic coolant vent line connecting the cylinder head to the expansion tank becomes brittle from repeated heat cycles and eventually cracks or breaks at the quick-disconnect coupling. This causes coolant loss, which can lead to overheating if not caught quickly. BMW issued a service action in some markets to replace this line with a revised rubber part free of charge. In markets where the service action does not apply, the repair costs €150-300 at an independent shop and up to €500 at a BMW dealer. The revised replacement part is more durable.
