The E36 cooling system is its Achilles heel. The expansion tank is made of plastic that becomes brittle with age and can crack suddenly, dumping coolant. The water pump uses a plastic impeller that can shatter. The thermostat can stick closed, causing rapid overheating. The viscous fan coupling can fail, reducing airflow at low speed. Because the M41 has a cast-iron block (unlike the aluminium petrol engines), it tolerates brief overheating slightly better, but a sustained overheat will still warp the head and blow the gasket. On any E36 over 100,000 km that has not had a documented cooling system refresh, budget for replacing the water pump, thermostat, expansion tank, and all rubber hoses as a preventive package. Parts cost €200-400 for a full kit; labor adds €200-400 at an independent shop. A head gasket replacement following an overheat event costs €800-1,500.

The E36 has well-documented rust problems. Sills rot from inside when plastic drain bungs go missing, allowing water to accumulate. Jacking points are notorious for collapsing under the weight of the car. Rear wheel arches bubble and perforate. Front wings corrode along their lower edges. The rear subframe mounting points can crack, especially on cars driven hard. Brake lines corrode and may fail MOT/TUV inspection. Even cars that look clean externally can have rotten sills and floor sections. A thorough underside inspection is essential before purchase. Minor cosmetic repairs cost €500-800 per panel. The small Garrett GT1544S turbo fitted to the M41 is generally reliable, but at the mileages these cars now carry, turbo failure is a realistic concern. Symptoms include blue/white smoke from oil burning through worn seals, excessive play in the shaft, or loss of boost pressure. A reconditoned replacement turbo costs around €200-400. The M41 uses a Bosch VP20 rotary distributor injection pump with indirect injection. Over time, internal seals wear and the pump loses its ability to maintain consistent fuel pressure. Symptoms include hard starting (especially when hot), rough idle, and uneven power delivery. Air bubbles visible in the fuel return line can indicate injector seat or pump seal problems. A seal rebuild kit costs €30-60, but the work requires a diesel injection specialist. A full pump rebuild typically runs €300-500 at a diesel specialist. Complete pump replacement costs €800-1,500 depending on availability (new OEM pumps are increasingly difficult to source).

The 318tds uses a dual-mass flywheel to smooth out the diesel's vibrations. After 150,000-200,000 km, the DMF springs weaken, producing a distinctive rattle at idle.
