Volvo XC60 T5 Mk1

The 2.0-litre Drive-E engine (B4204T7/T11) has a known piston ring defect on units built before engine serial number 1501327 (roughly mid-2015 production). The oil control ring has very small drainage holes that become blocked, allowing oil to remain in the combustion chamber and burn. Owners typically report needing to add 0.5 litres every 2,000-3,000 km once the issue develops, usually between 70,000 and 100,000 km. Volvo issued Technical Bulletin TJ-31216 and offered an extended warranty programme (8 years / 160,000 km) for affected vehicles. Repair requires new pistons and piston rings, costing approximately 3,000-6,000 euros at an independent specialist. If cylinder bores are scored, a replacement engine may be needed at 6,000-8,000 euros. From engine serial number 1501327 onwards, the redesigned rings were fitted at the factory. Not all pre-revision engines are affected, but it is the single most important item to check when buying a 2012-2015 Drive-E model. The 2.5-litre five-cylinder (B5254T12) in 2015-2016 AWD models can also show oil consumption on some units, but at lower severity.

FWD XC60 T5 models equipped with the Getrag MPS6 Powershift dual-clutch gearbox are known for clutch wear and judder issues. The dry-clutch design is less tolerant of stop-start traffic and hill starts than conventional automatics. Symptoms include shuddering at low speed, hesitation when pulling away, and a clunk when shifting into reverse. Problems typically appear between 60,000 and 100,000 km. Holding the car on an incline using the accelerator causes rapid clutch overheating and premature wear. Clutch pack replacement costs 1,500-2,500 euros. Mechatronics unit failure can push the total to 3,500 euros. Software updates from 2014 onwards improved shift quality on some cars. AWD models with the Aisin 6-speed conventional automatic avoid this issue entirely and are significantly more reliable.

The PCV (Positive Crankcase Ventilation) system uses plastic tubing and an oil separator that becomes restricted with oil deposits and sludge over time. This affects both the four-cylinder Drive-E and five-cylinder engines. Symptoms include a whistling noise from the engine bay that stops when the oil filler cap is removed, oil leaks from the valve cover and rear main seal due to excessive crankcase pressure, rough idle, and increased oil consumption. Failure typically occurs every 80,000-120,000 km, sooner with short-trip driving. The oil trap sits under the intake manifold, requiring 2-3 hours of labour. Total repair costs 350-600 euros with OEM parts. Use only genuine Volvo parts for the PCV system, as aftermarket replacements commonly fail within months. Neglecting a failed PCV system can cause blown seals and accelerated oil consumption.

Drive-E engines use an electric water pump that can fail without warning, typically between 70,000 and 100,000 km or after 8-10 years. Symptoms include a coolant warning light, engine overheating, or poor cabin heating. The OEM water pump costs approximately 350-400 euros for parts. Labour adds 150-250 euros for 2-3 hours of work. Replacing the thermostat at the same time is recommended, adding approximately 100-150 euros. Total repair costs 500-900 euros depending on the garage. The five-cylinder engine uses a mechanical water pump driven by the timing belt, which is more straightforward but should be replaced when the timing belt is serviced.

Like all direct-injection petrol engines, the Drive-E and five-cylinder turbo engines do not wash fuel over the intake valves, allowing carbon deposits to accumulate over time. Owners report 2-3 mm of buildup at around 100,000 km. Symptoms include slightly rough idle, minor power loss, and reduced fuel efficiency. Walnut blasting of the intake valves at a specialist costs 400-800 euros depending on the extent of buildup. The intake manifold on the Drive-E engine is relatively accessible (approximately 20 minutes to remove), which helps keep labour costs reasonable. Using premium fuel and avoiding exclusively short trips helps slow the accumulation, but does not prevent it.

The CEM controls most electrical functions in the XC60 and is located in a position vulnerable to water ingress. When sunroof drain tubes or roof rail drains become blocked with debris, water backs up and runs down inside the A-pillars, potentially reaching the CEM. Symptoms include intermittent electrical failures: door locks, windows, wipers, exterior lighting, and dashboard warning lights behaving erratically. Because the water runs under the carpet, you may not see or feel wetness in the cabin. A replacement CEM must be programmed to the vehicle VIN and cannot simply be swapped. Used module cloning by a specialist costs 500-800 euros. A new CEM from Volvo can cost up to 1,500 euros including programming. Prevention: periodically check that sunroof drains flow freely by pouring water into the drain channels.

Front control arm bushings typically wear out after 80,000-120,000 km, causing knocking noises over bumps and vague steering feel. The bushings cannot be replaced separately on the P3 platform; complete control arm replacement is usually required. Replacing both front lower control arms costs 400-600 euros at an independent garage, or 800-1,000 euros at a Volvo dealer. Anti-roll bar bushings are inexpensive parts but can require subframe access, increasing labour. The heavier XC60 body compared to the S60/V60 tends to wear suspension components slightly faster. Polyurethane aftermarket bushings (Powerflex) offer longer service life for the mechanically inclined.
