Volvo XC40 D4 CMA

The XC40 D4 has frequent AdBlue/SCR issues. Common faults include clogged AdBlue dosing injectors (urea crystallizes when the system is unused for long periods), failed NOx sensors upstream/downstream of the SCR cat, and AdBlue pump failures. Symptoms: 'AdBlue dosing service required' message, often with engine warning light and reduced performance. Without repair, the car will eventually refuse to start (typical 1,000 km countdown). Cleaning a clogged injector is around €400-600 at an independent shop; a new NOx sensor runs €350-500 including labor; full pump replacement can reach €1,500-1,800. Owners report this is the most common D4 fault and often occurs between 60,000-120,000 km.

The diesel particulate filter requires sustained motorway driving to complete regeneration (typically 15-20 minutes at 70+ km/h). XC40 D4s used mainly for short urban commutes will accumulate soot faster than they can burn it off. Symptoms include DPF warning light, loss of power, and eventually limp mode. A forced regeneration at an independent shop costs around €200-300. A full DPF cleaning runs €400-700. Replacement of the DPF is €1,800-2,500. The D4's higher EGR soot input (compared to lower-power D3 variants) also accelerates DPF loading.

The Drive-E D4 EGR cooler is prone to sludge build-up over time, particularly on cars driven gently or on short trips. The cooler can also crack from thermal stress, allowing coolant into the intake — a known issue on VEA engines. Symptoms include intermittent engine warning light, hesitation under load, and white smoke from the exhaust if coolant is entering. Replacement of the EGR cooler and valve assembly at a Volvo dealer runs €1,200-1,400; an independent specialist can do it for €700-900. Cleaning rather than replacing is sometimes possible but tends to be a temporary fix.

The Sensus Connect infotainment system in pre-Google-OS XC40s is widely reported to freeze, go black, or reboot itself. This is acknowledged enough that Volvo has issued multiple software updates and there has been a class-action lawsuit. Most issues can be resolved by a hard reset (hold the home button until the Volvo logo appears) or by allowing the car to fully sleep for 30 minutes. Persistent cases require a software update at the dealer (usually free under goodwill) or, rarely, replacement of the head unit (around €1,000-1,200). This is annoying rather than dangerous, but it does control HVAC, navigation, and many vehicle settings.

Recall affecting XC40s including D4 variants built around 2019. The brake pedal rivet may have been incorrectly installed, allowing the pedal to move out of position and reducing braking force. Volvo notified affected owners to stop driving until the pedal was inspected and replaced as necessary. This recall work is free at any Volvo dealer. Verify by VIN whether the work was completed before purchase. A second recall covered XC40s built between Nov 2019 and Feb 2020 for a missing brake booster nut.

The XC40 D4 AWD uses a Haldex Gen 5 coupling at the rear axle. Volvo's service schedule calls for Haldex oil and filter replacement every 60,000 km, but many owners and even some dealers skip this. Symptoms of a neglected Haldex include 'Anti Skid Service Required' messages, AWD warning lights, or scrabbling on tight low-speed turns. Catching it early (oil and filter service for €200-300) prevents the bigger repair: a seized or failed Haldex pump/clutch pack runs €1,200-1,500 to rebuild. Verify the service has been done if buying an AWD example.

The powered tailgate on XC40s equipped with it can develop motor/strut failures, sometimes as early as 30,000 km. Symptoms include the tailgate not closing fully, only opening partway, or in some cases opening unexpectedly while driving. The struts and gas dampers can be replaced individually for €150-250 each; the full motor module is €500-700 plus labor. This is more of a nuisance than a safety issue, but can be expensive if both struts and the motor need replacing.
