Volvo's first SUV stayed in production for over a decade and remains a popular used buy for families who value space, safety, and comfort. The D5 five-cylinder diesel is a torquey workhorse that can cover high mileages, but the AWD drivetrain requires more attention than the engine itself. Early cars used a 5-speed automatic, while 2006-onward models got a 6-speed unit. Both gearboxes are Aisin-sourced and benefit significantly from regular fluid changes.· more· less

Strong safety record and comfort Torquey D5 engine suits high mileage
AWD drivetrain wear is expensive Gearbox needs proactive maintenance
Buy if: You want a spacious, safe 7-seat diesel SUV and can find a well-maintained example with documented gearbox fluid changes and no drivetrain noises.
Avoid if: You mostly drive short urban trips (DPF and EGR problems) or cannot budget for potential gearbox or AWD repairs in the four-figure range.

Common Problems
Durable engine, but gearbox and AWD need proactive care
The D5 five-cylinder diesel is fundamentally robust and many examples exceed 300,000 km without major engine work. The weak points are the automatic transmission (needs regular fluid changes, not lifetime-fill despite some advice), the angle gear AWD coupling (spline wear is silent and progressive), and the usual diesel emission equipment (EGR, DPF) which suffers on short-trip cars. A well-maintained example with documented gearbox fluid changes and no drivetrain noises can be a dependable long-distance workhorse. Budget for proactive angle gear service and do not neglect gearbox fluid regardless of what the service book says.

Pre-Purchase Inspection Checklist
General checks
Specific for this vehicle
Recalls and Technical Service Bulletins
Front wheel speed sensors may be defective (2003 models) Verify completed
Power steering fluid leak from oil pipe connection (2010-2011 models) Verify completed
Fuel injector leak risk on early D5 diesel engines (2003-2005) Verify if applicable
Seatbelt and airbag system checks (various campaigns throughout production) Verify with VIN
The first-generation XC90 had approximately 18 recall campaigns over its 12-year production run. Contact Volvo with the VIN to verify all recalls have been completed. Early models (2003-2005) are more likely to have outstanding recalls.
Warranty Status
Factory warranty (2 years) Expired on all Mk1 XC90s
Rust perforation warranty (12 years) Expired on most, possibly active on 2014 models
Extended warranty availability Limited options for cars this age
All first-generation XC90s are now well outside their original 2-year factory warranty. Third-party warranty providers may offer limited coverage, but exclusions for known wear items like gearbox valve bodies and drivetrain components are common. Budget for self-insuring repairs.
