Mazda 6 GG 2.0 CD

The DPF on the 2.0 CD is one of the most commonly reported problems. Short urban trips prevent the exhaust from reaching regeneration temperature, causing soot buildup. When the system attempts a forced regeneration and fails, unburned diesel washes past the piston rings into the engine oil, raising the oil level and diluting lubrication. In severe cases, the engine can ingest oil vapour through the turbo intake, leading to uncontrolled engine runaway. DPF cleaning costs around €150-300 at a specialist, but a replacement DPF runs €800-1,500. If oil dilution has caused bearing damage, engine repair costs escalate to €2,500 or more. Check the oil dipstick carefully: if the level is above the max mark and the oil smells of fuel, walk away.

Carbon and soot accumulate in the EGR valve and intake manifold over time. This is aggravated by short trips and low-speed driving. Symptoms include hesitation under load, rough idle, black smoke, and engine management warning lights. Professional cleaning costs €200-350, while EGR valve replacement runs €400-600 including labor. Some owners opt for periodic manual cleaning every 40,000-60,000 km as preventive maintenance. An EGR blanking plate is sometimes fitted as a workaround, though this is not emissions-legal in most EU countries.

The original injector sealing washers had a triangular design that was prone to failure. When they leak, combustion gases escape past the injectors and enter the valve cover area, contaminating the oil with carbon. Symptoms include smoke from the oil filler cap, increased oil consumption, and a sooty residue under the rocker cover. Mazda released an updated round washer design as a fix. Replacing just the washers costs €200-300 (parts are cheap, labor is moderate). If the injectors themselves are worn or the leak has been ignored, injector reconditioning or replacement can push costs to €600-1,200.

The suction control valve regulates fuel pressure from the high-pressure pump. It commonly fails around 80,000-120,000 km. Symptoms include difficult cold starting, stalling at idle (especially with AC on), and intermittent power loss. The genuine Denso SCV costs around €80-120, with labor of €100-200. After replacement, the ECU must perform a fuel pump learning procedure. Be cautious of cheap aftermarket SCVs, as counterfeit parts are widely reported to fail within months.

The first-generation Mazda 6 is notorious for rust. The rear wheel arches are the first area to show bubbling paint, followed by the rear subframe, sill panels, and front subframe attachment points. Mazda did not adopt full-body dip galvanising until around 2012-2013. In salt-heavy climates (Scandinavia, northern Germany, Netherlands), structural corrosion can render cars unsafe well before mechanical end-of-life. Surface repair of wheel arches costs €500-1,000 per side. Subframe replacement or welding repair runs €1,000-2,000. Always inspect the underside on a lift before buying.

The 2.0 CD uses a dual mass flywheel to dampen diesel vibrations. The DMF wears over time, producing a rattling noise at idle and judder during clutch engagement. Replacement should include the clutch kit, release bearing, and DMF together. Parts and labor total around €1,000-1,800 depending on whether OEM or quality aftermarket components are used. This is somewhat expected on high-mileage diesels, but the interval can be shorter if the car has been used heavily in stop-start traffic.

The IHI VJ32 turbocharger uses a variable-geometry vane mechanism that can stick from carbon deposits, particularly on cars driven gently or on short trips. Symptoms include limp mode under acceleration, lack of boost, or intermittent overboost. The actuator alone costs €200-400 to repair or replace. If the vanes are damaged internally, a turbo rebuild runs €800-1,200, and a new turbo unit €1,200-1,500. Regular motorway driving and quality oil help prevent buildup.
