The Pumpe-Duse design places extreme stress on the camshaft because it operates both the valves and the high-pressure unit injectors. The cam lobes for the injectors are narrow and wear rapidly if the engine is not fed the correct VW 505.01 specification oil, which contains specific anti-wear additives. Using standard diesel oil causes the cam lobes and corresponding lifters to wear prematurely. Symptoms include a ticking noise from the top end, rough running, and reduced power. Repair involves removing the valve cover, injector rockers, and camshaft. Parts (camshaft kit with lifters) cost around €400-500, with labor adding another €400-600 depending on the shop. Additionally, a leaking tandem pump (vacuum/fuel pump) can wash oil off the camshaft by introducing diesel fuel into the head, causing accelerated wear. The Garrett GT1749V turbo uses variable-geometry vanes that adjust boost pressure. Carbon from the EGR system gradually coats the vanes, causing them to stick, typically in the fully closed position. When the vanes stick, the ECU cannot control boost and triggers limp mode. This is particularly common on cars used mostly for short trips where the turbo never reaches full operating temperature. Cleaning the vanes at a specialist costs around €300-500. If the turbo internals are worn beyond cleaning, a remanufactured turbo with fitting runs €800-1,200. The exhaust gas recirculation valve is mounted at the back of the engine and recirculates exhaust gases into the intake. Over time, carbon deposits restrict the valve, causing rough idle, increased smoke, and a noticeable drop in performance. On the 1.9 TDI PD, the EGR is mechanically tricky to access, with allen key bolts that require ball-end tools. Professional cleaning costs around €150-250 and may solve the issue for several years. If the valve is beyond cleaning, replacement including labor costs €500-800. Short-trip driving accelerates the clogging significantly.

The diesel torque pulses wear the dual mass flywheel springs over time, typically between 120,000 and 200,000 km. Symptoms include a noticeable vibration or rattle at idle (especially noticeable in neutral with the clutch out), judder during low-speed clutch engagement, and difficulty selecting gears smoothly. When replacing the DMF, the clutch, pressure plate, and release bearing should be replaced at the same time, as they wear together. The PD unit injectors are sealed with copper washers and rubber O-rings that degrade over time. The tandem pump combines the vacuum pump (for brake servo) and fuel lift pump. Internal diaphragm or seal failure allows diesel fuel to leak into the crankcase. This dilutes the engine oil and washes the protective oil film off the camshaft lobes, accelerating cam wear. External leaks may also appear as oil drips. The telltale sign is a rising oil level on the dipstick or oil that smells strongly of diesel. A new gasket set costs around €30-50 and often resolves external leaks. If the pump internals are worn, a replacement pump costs €250-350 with labor. Catching this early is critical to prevent cascading camshaft damage.

The Ibiza 6L has a known design issue where a piece of foam sits between the inner arch and wing, creating a pocket that traps water and dirt against the bodywork. This causes the wing to rust from the inside out, often invisibly until paint bubbles or perforates. The problem is worst at the front wheel arches and where the wing meets the sill. The bottom of the wing is secured with bolts on a plate that also collects water.
