Opel Zafira 2.0 CDTI C

The A20DTH engine (pre-2014) has a widely documented design flaw: the rubber O-ring seal between the oil pump and the pickup pipe hardens over time, losing its ability to maintain suction. Air is drawn into the oil system, aerating the oil supply and starving the crankshaft bearings of lubrication. The first symptom is a brief 'Low Oil Pressure' warning on cold starts after the car has sat overnight. If ignored, bearing damage occurs within a short distance, often destroying the engine. A corrected seal was introduced from mid-2013 onwards, and the B20DTH (2015+) uses the updated part from factory. The seal itself costs under €20, but accessing it requires sump removal (5-6 hours labour due to driveshaft removal). Total preventive repair at an independent shop runs €300-500. If the warning is ignored and bearings are damaged, engine rebuild or replacement costs €3,000-6,000. Preventive replacement of the seal is strongly recommended on any pre-2014 A20DTH engine over 80,000 km.

The M32 6-speed manual gearbox used in the Zafira C 2.0 CDTI is known for premature wear of the 5th/6th output shaft end bearing. This manifests as a progressively louder whining noise, most noticeable in 5th and 6th gear. The original bearing measured 55 mm in diameter and 13.7 mm thick. GM improved the M32 in mid-2012 with larger bearings (62 mm diameter, 17.5 mm thick) and added oil galleries for better lubrication. Pre-mid-2012 cars are most susceptible, but even later cars can develop the issue under heavy load (towing, fully laden). If left too long, the bearing collapses entirely, causing severe internal gearbox damage. A specialist bearing replacement costs €500-800; a full gearbox rebuild runs €1,000-1,500. The heavier Zafira puts more stress on the gearbox than an Astra or Insignia with the same unit.

The EGR valve on the 2.0 CDTI is prone to sticking open due to carbon and soot buildup, particularly on cars used for short trips or predominantly urban driving. When the EGR sticks open, it sends excessive exhaust gas back into the intake, overloading the DPF with soot and accelerating carbon buildup on the intake manifold swirl flaps. Symptoms include loss of power, rough idle, and the engine management light illuminating. The swirl flap ball joints can wear and seize, or the seals fail causing boost leaks. Previously, the entire intake manifold needed replacing (€600-900 with labour). Blanking kits are now available as a cheaper alternative (€50-100 for parts, plus labour). EGR valve replacement costs €250-500. Regular motorway driving helps prevent buildup. Cleaning the EGR at each major service interval is recommended.

The diesel particulate filter requires regular passive or active regeneration to burn off accumulated soot. On the Zafira 2.0 CDTI, regeneration problems are often triggered by short urban trips where the engine never reaches operating temperature. A stuck EGR valve, faulty pressure sensors, or a split rubber pressure pipe (commonly fails just above the steering rack) can also prevent proper regeneration. If the DPF fill level exceeds 60%, a forced regeneration via dealer diagnostic tool may still work. Above 90% fill, the DPF typically needs replacement. A professional DPF clean costs €300-500. Replacement at an Opel dealer runs €1,000-1,800. Driving at least 20-30 minutes at motorway speed every week helps maintain DPF health.

The 2.0 CDTI produces significant torque (350-400 Nm), which accelerates dual mass flywheel wear, particularly when the car is used for towing or driven frequently in stop-start traffic. Symptoms include a rattling or knocking noise at idle, vibration when pulling away, and juddering during gear changes. The clutch and DMF are typically replaced together since gearbox removal is required for both. Parts cost €400-700 for the clutch kit and €300-600 for the DMF. Labour runs €500-800 due to the subframe and gearbox drop. Total replacement at an independent shop runs €1,200-1,800, rising to €2,000-2,500 at an Opel dealer. On cars used for towing, this can occur as early as 80,000 km. Highway-driven cars may reach 150,000 km or more.

The turbocharger on the 2.0 CDTI is generally robust but can develop issues after 120,000-150,000 km. Common failures include worn turbo bearings and seals (oil smoke, loss of power), wastegate actuator sticking, and boost pressure hoses splitting or cracking (especially the metal-to-rubber joints). The original boost pressure hose on B20DTH models is a known weak point and expensive from Opel. Before assuming turbo failure, check all boost hoses, intercooler end caps, and the small vacuum lines leading to the turbo solenoid for cracks or leaks. A new boost hose costs €80-200. A reconditioned turbo runs €800-1,200. A new Opel turbo with fitting costs €1,800-2,500.

The B20DTH 170 hp engine (2015+) uses AdBlue SCR technology to meet Euro 6 emissions standards. The NOx sensors are reported to fail from around 80,000 km, triggering the engine management light and in some cases limp mode. Each NOx sensor costs approximately €400-650 to replace. The AdBlue dosing unit and pump can also clog, with a replacement pump costing approximately €500-700 including labour. If the SCR catalyst becomes contaminated from incorrect AdBlue injection, replacement costs €1,500-2,000. After sensor replacement, the system may require 50-300 km of driving before the warning clears. This issue does not affect the pre-2015 A20DTH engines, which lack AdBlue.

The thermostat housing seal on the 2.0 CDTI is a known leak point. A revised seal was introduced in production from May 2012, but earlier cars are more susceptible. Symptoms include gradual coolant loss, puddles under the car, and eventually overheating if the leak is ignored. The water pump can also fail between 80,000-120,000 km. A thermostat housing reseal costs €150-300. Water pump replacement runs €400-700 depending on the shop. Both can be combined with the timing belt service to save on labour. Regular coolant checks and replacement every 4-5 years help prevent these issues.
