The 545RFE 5-speed automatic handles 400 Nm of diesel torque and is sensitive to ATF condition. Degraded or overheated fluid wears the aluminium solenoid bores in the valve body, dropping line pressure and causing harsh gear engagement, flare on upshifts, or full limp mode. Stop-start traffic and towing without an auxiliary cooler accelerate the problem significantly. A separate cold engagement delay of 1-3 seconds when shifting into Drive or Reverse from cold is caused by ATF draining from the torque converter overnight through the OEM cooler return filter (addressed on 2002-2006 cars by TSB 21-015-05 with an upgraded filter). A valve body rebuild costs approximately €1,500-2,000. A full transmission rebuild including torque converter and cooler lines runs €3,000-3,500 fitted. The 6-speed NSG370 manual gearbox, where fitted, is significantly more reliable and avoids this entire risk category.

Injector seal leak (Black Death)

The copper crush seals below each injector degrade over time, allowing combustion gases to escape and creating a tar-like carbon buildup known as 'Black Death' in the Jeep community. If caught early, replacing all four copper seals costs approximately €400-600 at a diesel specialist. If ignored, the carbon can seize an injector into the cylinder head, requiring injector extraction tools and potentially new injectors at €300-500 each. When inspecting under the rocker cover, look for black crusty carbon deposits around the injector wells. Preventive replacement of all seals every 100,000-150,000 km is widely recommended.

The variable-geometry turbocharger arrived with the 163 hp facelift engine, so this failure mode applies to facelift cars; the pre-facelift 150 hp version does not have VGT vanes. The Garrett variable-geometry turbocharger uses vacuum-actuated vanes that sit in the hottest, sootiest part of the exhaust stream. Carbon deposits gradually lock the vanes, producing a P0299 underboost fault, poor throttle response, black smoke, or limp mode. A vane clean at a turbo specialist costs €500-800. If the internals are damaged, a reconditioned turbo runs €1,000-1,500 and a new OE Garrett unit €1,800-2,000 fitted. Short-trip city driving and infrequent motorway use accelerate the problem. A dirty MAF sensor can trigger a false P0299 code, so proper diagnosis before committing to turbo work is essential.

EGR valve and intake manifold carbon buildup

The EGR valve recirculates exhaust gas into the intake, depositing soot on the intake manifold walls and swirl flaps. The buildup can reach several millimetres thick, severely restricting airflow. Symptoms include rough idle, poor throttle response, increased fuel consumption, and eventually limp mode. Cleaning the intake manifold and EGR valve costs €300-600 at a diesel specialist. The swirl flap actuator rods are plastic and can wear or seize over time. City-only driving dramatically accelerates this issue. The MAP sensor above the manifold also accumulates oil mist and should be cleaned during any EGR service.

Body and subframe corrosion

As 19-24 year old vehicles, KJ Cherokees in Northern Europe are now at the age where structural corrosion becomes a significant concern. The most common areas are the lower edges of doors, front and rear wheel arches, rocker panels, subframe welds, and the area around the rear tailgate hinges where salt and moisture accumulate. Foam sound-deadening material stuffed into the rear quarter panels can trap moisture and accelerate hidden corrosion from the inside. Surface rust treatment costs €500-1,000, while structural repairs to subframe sections or floor panels can reach €2,000-2,500. Cars from Southern European or dry climates are significantly less affected.

Viscous fan clutch failure

The 2.8 CRD is cooled by a belt-driven viscous fan clutch working alongside an electric radiator fan. The viscous clutch should engage firmly when the engine is hot. When the silicone fluid inside the clutch degrades with age, the fan spins freely regardless of engine temperature, causing overheating at idle and in slow traffic, particularly with the air conditioning on. An aftermarket viscous clutch costs €120-200 and an OEM unit €250-350, plus approximately €100-150 labor. Testing is straightforward: with a hot engine turned off, the fan blade should be very stiff to turn by hand. If it spins freely when hot, the clutch has failed.

Glow plug control module failure

The original 7-volt ceramic glow plugs are a documented weak point and can fail well before their expected service life, causing hard cold starts and rough running until the engine warms up. Chrysler discontinued the original ceramic plugs, and TSB 08-005-11 (2005-2006 2.8 CRD) sets out the replacement procedure: all four metallic 5-volt glow plugs, a new glow plug control module, and an ECM reflash to match the new plug characteristics. Parts cost approximately €250-400 for the complete set, plus €150-400 labor. Many KJs have already had this update performed by previous owners, so checking service records for evidence of this work is important. If the car starts well from cold without extended cranking, the update has likely been completed.

The most common leak source is the fuel filter heater connector, which cracks with age and allows air into the system. Symptoms include extended cranking times of 10-30 seconds, particularly after the car has sat overnight. The repair is usually straightforward once the leak source is identified: a new filter connector costs €30-80 and a complete fuel filter housing €100-250, plus €50-150 labor. All fuel line connections and O-rings should be inspected systematically during diagnosis.

Demanding ownership but a robust engine when maintained by a specialist

The VM Motori 2.8 CRD engine block is fundamentally strong and many examples exceed 250,000 km. However, the emissions system (EGR, swirl flaps), turbocharger, fuel system, and particularly the 545RFE automatic transmission all require proactive attention and timely servicing. European-market KJs have a very thin manufacturer dealer network, making independent Jeep specialists essential for cost-effective ownership. The 6-speed manual gearbox eliminates the single largest risk item. Budget for higher-than-average maintenance and ensure access to a workshop experienced with this engine and drivetrain combination.

Verify timing belt replacement history
The 2.8 CRD is an interference engine with a 100,000 km timing belt interval. A snapped belt destroys the engine. Demand documented proof of replacement.
Test turbo operation under load
On the motorway or an uphill stretch, check for hesitation, black smoke, or limp mode under full throttle. The turbo should deliver smooth, progressive boost.
Check viscous fan with hot engine
After the test drive with a hot engine, turn off and try to spin the fan by hand. It should be very stiff. If it spins freely, the viscous clutch has failed.
Identify 4WD system and test operation
Determine whether the car has Command-Trac (part-time, NV231) or Selec-Trac (full-time, NV242). Test all modes on appropriate surfaces. Command-Trac must not be used in 4WD on dry pavement.
Check coolant condition and type
The 2.8 CRD requires HOAT coolant. Wrong coolant type causes gelling that blocks the radiator. Check for discolouration, jelly-like consistency, or contamination.
Listen for extended cranking on cold start
Cranking longer than 5 seconds suggests fuel system air ingress (cracked filter heater connector) or failed glow plugs. Both are fixable but indicate deferred maintenance.
