Although the B4 received improved galvanizing compared to the B3, at 30+ years old rust is the single biggest threat to any surviving example. The most common areas are the rear wheel arches, sills (especially where they meet the rear quarter panels), floor pan edges, spare wheel well, and the Avant-specific tailgate and load area. Front wings are bolt-on and relatively easy to replace (€100-200 per side), but structural sill and floor corrosion can require extensive welding work costing €1,500-3,000. Stone chip damage around the wheel arches accelerates corrosion. Cars from southern European or garage-stored backgrounds tend to survive much better. Any bubbling paint, soft sills, or damp trunk carpet should be treated as a serious warning sign.

The rubber coolant hoses on the ABK engine become brittle and crack after 20-30 years, leading to coolant leaks that may not be immediately visible. The thermostat housing (plastic on later models) can develop hairline cracks. The heater core in the Avant can leak into the footwell, which is an expensive repair due to dashboard removal (€600-800 at a workshop). The water pump is typically replaced with the timing belt but can fail between services. A full cooling system refresh (hoses, thermostat, expansion tank cap, coolant flush) costs around €200-400 at an independent shop. This is more of an age issue than a design flaw, as the system was adequately designed for its time.

The ABK engine commonly develops oil leaks from the valve cover gasket, camshaft seal, and rear crankshaft seal as these rubber components harden over decades. The valve cover gasket is a straightforward repair at around €50-100 for parts and €80-120 for labor. The camshaft seal is often done during timing belt service. The rear crankshaft seal is more labor-intensive as the gearbox or flywheel must come out, costing €300-500. While none of these leaks are catastrophic, they can drip onto the exhaust manifold (creating smoke and smell) and cause the engine bay to accumulate oily grime. Most high-mileage B4s will show at least one active oil leak.

The ABK engine uses hydraulic valve lifters (tappets) that maintain zero valve lash automatically. Over time and high mileage, these can wear internally or clog with oil deposits, causing a characteristic ticking or clattering noise. This is most noticeable during the first 30-60 seconds after a cold start and often improves once oil pressure builds. Using high-quality synthetic oil and regular oil changes helps prevent the issue. Mild ticking that disappears after warm-up is generally acceptable and not harmful. Persistent ticking under all conditions indicates lifters that need replacement. A full set of lifters costs around €80-120 for parts, but labor involves removing the camshaft, totaling €200-500 at a workshop.

The B4 uses a conventional strut-type front suspension that is simpler than the B5 A4's 4-link design, but at 30+ years old, the rubber bushings, ball joints, and tie rod ends will be worn or perished on most examples. Symptoms include clunking over bumps, vague steering, and uneven tire wear. A full front suspension refresh (lower control arms with bushings, ball joints, tie rod ends, drop links, and strut top mounts) typically costs €300-500 in parts and €200-400 in labor at an independent shop. The rear suspension uses a torsion beam which is generally trouble-free apart from the occasional worn trailing arm bushing.

The B4 uses a vacuum-operated central locking system that relies on a pump and rubber diaphragms in each door lock actuator. After 30 years, the rubber diaphragms perish and the pump can wear out, causing the central locking to become sluggish or fail entirely. The electric window regulators also tend to fail, particularly the driver's side which sees the most use. A window regulator replacement costs around €80-150 for parts. The central locking pump is around €100-200. Many owners live with partially working central locking rather than chasing vacuum leaks through aging rubber lines in every door.
